Electromagnetic interference (EMI) is a persistent challenge in hot runner systems, where heater cables carrying high AC currents run alongside sensitive thermocouple leads. To combat this, several anti‑interference strategies must be implemented. If crossing is unavoidable, make the crossing at right angles to minimize inductive coupling. Second, use twisted‑pair compensating wires – the twisting ensures that any induced noise is common‑mode and can be rejected by the controller's differential input. Third, employ shielded cables with a braided or foil screen; the shield should be connected to ground at the controller end only (single‑point grounding) to avoid ground loops. Fourth, use grounded thermocouples only when the controller input is isolated – otherwise, ground loops can introduce large offsets. For ungrounded (isolated) junctions, the sensor itself is electrically floating, which reduces noise pickup but slows response slightly. Fifth, keep the total thermocouple lead length as short as practical; longer wires act as antennas. If long runs are necessary, use a transmitter or isolator close to the sensor to convert the low‑level millivolt signal to a 4‑20 mA current loop, which is far less susceptible to interference. Sixth, ensure that the controller is properly grounded to a clean earth ground, and that all equipment sharing the same ground potential is bonded to avoid potential differences. Seventh, install ferrite cores or common‑mode chokes on the heater cables to suppress high‑frequency harmonics generated by solid‑state relays. Eighth, consider using phase‑angle firing instead of zero‑crossing firing for heaters; while zero‑crossing produces less EMI, phase‑angle control provides smoother heating and can be filtered.
